Why don't you use the Ford Probe Heater Core? The demensions are 6" wide X 9" long X 2" thick.
The outlet opening in the M90 is 4" wide, I presume the M62 is the same. By looking at the LIM, it would be just as easy to do the the M62 intercooler as the M90.
I hope to have my 2 prototypes ready for the M90 over the next few weeks. It will use the core mentioned above, be done in 2 halves and bolted together with 6 capscrews and black anodized. I will be doing of run of about 10 of these in time for spring delivery. For comparison, I will be making them available for about $700 CDN ($580 US) with the core included and SC mounting studs.
I'm also hoping to do custom fuel rails and/or spacers.

You cannot use a core that long because of the interferance with the boost bypass valve...I dont think you want boost leak from the bypass valve to the LIM or vice versa...and on the SC is an indentation that when sitting on the LIM would make this more likely.

A week. 2 at the most. Getting my boss'* 2.85 soon to borrow, but having a stock 2.55 will be great too. It'll only take an hour or two to create the model and file, but I may need a week to find the time to do it.

Update #4 picked up my IC core today, again a little pricy, but he said the price would definatly drop if I got a group buy.......so here are a few pics to whet the appetite of those salivating SER1 L67 guys.
Notice how little clearance there is for the vaccum to go through next to the IC core...when I get the plate CNC'd the thing will have to be withing less than a mm of tolerance....I think most CNCs can do that right???
