I saw an episode of a hot rod show where they did that too. Couldn't remember what they used, but it was probably foam... Looked fairly easy, and really cool.

you need a scroll saw, cut out the letters, glue it on a board, then use spray on glue or rubber cement to adhere the carpet to it
