I know the hood seal is good, that'* about the 2nd or 3rd thing i checked. did a quick visual of the plastic housing around the blower and it looked good but i haven't taken it off, i supose i should do that to really check it good.

well, i hope i found the problem. the bottom was missing (completely broken away) from the bottom of the cover over the blower motor, a very large hole almost half the cover is gone. going to try to repair with fiberglass or carbon fiber, let you know how it goes.

Is the air hot in the morning when the motor'* first started and it'* cool in engine compartment? What about when the recirculate is turned on on a cold start? Is it any cooleer?

Recir door opens & closes air from the outside. I don't think it would cause air that was much hotter than outside air into the car. I'd really take another look at the airmix door & actuator, When the air is comming in hot adjust the heat to full hot and see if the air gets even hotter. Also, can you change where this hot air is getting blown to (ie defrosters, vents, floor) ?
