The blend door moves between the cold and hot sides while the mode door moves between the floor/vents/defrost.

I had removed the old mode door actuator and opened it up and found a plastic gear that had a crack, I replaced with a new mode door actuator and tried the new one and it will not direct the air flow to the mid vents, i crawled under the dash to see if the new mode door operates and it does move, I am at a loss as what the problem might be???????????

If the ducts get warped the door may only open part way. Can you verify it opens and closes completely?

unfortunately I did not test the range of motion of the flappers when I had the old actuator off, I guess I will have to pull the new one off and check if any of the door flappers are stuck, man I hate to have to do that, it took me 8 hours on my back at a 45 degree angle under the dash, but I guess thats what Ill have to do to find out , perhaps i can squirt some silicone lubricant on the levers on the outside of the flappers

Just use your fingers and see if it sticks. Should open and close without any restriction.
